Sorted the manifold studs etc today. And I must say what good service from my Local Dealership.
Ordered the parts at about 9 am and had a text at 2.45 to say they were ready for collection. And three parts they had to get in !!!

The quality of the studs is so much better and at only £1.61ea, just fractionally more expensive.
First thing I did was to try one in the block......screwed it in nearly all the way just with my fingers......so much better :thumbsup:

The body nuts are for the 1.9 as well so bought a couple of packs as they seem to be used everywhere.

I am waiting for a set of M7 taps to clean out the threads on some of the old nuts so they can be used to torque the studs in ( the 2 nut method ), without damaging the studs

Had to get a new diff gasket as had to strip the cover off ready to reposition the bush and ripped the other one taking it apart.:banghead:

I checked them with the vernier and they measured 6.75 exactly the same as the original ones.

The set of M7 taps arrived this morning so sorted out some of the old nuts to use when fitting the new studs. Got 4 in reasonable condition so ran a tap through to clean the threads

All sorted now everything ready to reassemble the two manifolds…..but first a bit of cleaning while access is better.

cleaned all round the O/S wheel arch… and got carried away and cleaned the engine bay

Getting very enthusiastic so carried on to do the N/S wheel arch….not even put off by the hole in one of the gloves that allowed it to fill up with water=))

I noticed that one of the nylon bodynuts had pushed out from the panel…….it was because the original plastic underseal was bubbling o_O

bit of a prod with a screw driver and……
Lucky I have my welder on speed dial:(:(

Another square hole to reinstall after a patch has been welded in

so that’s it for today
At this rate I will be in the next bed to @Alan Slade in QA Hospital suffering from stress=))

anyone need any pristine 2.8 spares…. Might have loads soon !!!!:whistle:

Moved a bit further forward today…. and all it took was a drive to ZSHQ….:whistle:

My contribution was carrying the bits from the car to the bench, and then watched while Lee and Gaz assembled the parts…. And then only because Lee luckily had the two top washers that I had forgotten to take with me.

and just as well, as looking on my bench, the caps are there but no washers…..ooops must have mislaid them into the scrap bin:whistle:

Then I noticed that the second assembly didn’t seem to sit right…. So it was stripped down to find the top plate was bent:arghh:…….

The centre area on the right hand side of the hole has been bent upwards. ( Pothole damage????)

Again luck was on my side as Lee had a powder coated plate in his box of refurbished spares so soon all was good again and I have two struts ready to go back on the car.

The other job I had done was to push out and reinstall the diff bush the right way up ….I can’t remember which forum member spotted it, … but thank you for being eagle eyed.
I would have taken a picture of it being done but it happened so fast I didn’t get one, so I took this when I got home.

It also means this time I will assemble the gasket properly ( no sealant):whistle:

I also took some samples of my brake pipe bending and forming just to get confirmation that I was doing it correctly……and….:thumbsup:

Nice to see Martin again, (@Mnbrennan ) who came down to pick up some bits.


The only downside of the day was that @pgunter wasn’t there……so we had to eat all the doughnuts:D:D:D….Sorry Paul but they wouldn’t keep ……

I left Lee and Gaz working on Lee’s old Z3M, which at the moment looks like mine ( all in bits) but I’m sure it will be back together faster than mine.

Spent this morning on the 1.9, but did have time to reassemble the diff. Now that the bush is the correct way round. No sealant this time Just a bit of grease and bolted it together.

Tomorrow I have to see about removing a broken abs screw from a front hub.

Followed instructions for the most part…. But I think it was based on having nice sharp drill bits.. :whistle:
……but did manage to keep it, ( them!!!!) centred on the broken stud and managed to drill it out ….. then a careful clean through with a 6mm tap….

Job done …now on to the next problem :arghh:

……oh and just to add insult to injury, I had a ‘ Safety Recall Notification ‘ letter from Kia today . To do with the electrics in the main fuse box on my Sportage ….still, phoned the local dealer and it’s going in on Wednesday to be sorted. Which means I am now a bit dubious about using it……3 cars and none work=))

Removing the broken bolt is certainly aided by it being a "through" hole rather than a "blind" one. Gives an aid to centreing the drill(s), and, as you said Malc sharp drills a must.

Agree with you there Tony,
I think I will invest in a drill sharpener or a jig of some sort as I do have a bench grinder......I seem to have a lot of drill bits that could do with being sharpened.. :whistle:

Definitely money well spent mate, everyone must have some drill bits which only need a sharp cutting edge.

I hand grind my own too also I have tool to dress the grind stone so it has a flat face. The thing you need to know is the difference between the cutting angle and the clearance angle. Working on Tractors gave me a grounding in basic engineering.

While I was outside working on the 1.9, my welder was sorting out another small problem

I wasn’t happy about the lower part where the grommet was…. So now it doesn’t have one!!
All solid again, and I hope that is the last bit :arghh:

Just a bit treating and painting underneath today :arghh:

now hopefully all the welding is done, can get on with getting the car ready to start installing parts.
First the cross beam was treated and red oxided

All the treating and red oxiding done now, so just the finishing painting underneath to do :arghh:

The rebuild started today , when I actually put some bits back onto the car =))


Admittedly it was only a few new fixings and parts on the on the slam plate and fixed the cooling loop back into place …..but it is a start. Oh and I also pushed in all the new wheel arch nylon body nuts.

also after an early start this morning finished the slam plate and wheel arches with a coat of Topaz Blue.

Tomorrow I should be able to start on all the big stuff that fix, turn, spin, spring, damp, brake and locate the big round rubber things .
Gradually getting the hang of these technical terms:whistle:
I have worked out ( based on the Zedshed build of about an hour per side) it should only take me about …………

10 days. ( per side :arghh:)
